02Z20DMH injector return pipe O-ring fuel weep

The Z20DMH diesel uses low-pressure fuel return pipes routed from each injector back to the fuel tank, connected via rubber O-ring seals at banjo fittings on the injector body. At high mileage these O-rings undergo compression set and chemical degradation from continuous diesel fuel exposure and heat cycling on the top of the engine. The seals weep small amounts of diesel fuel that accumulate on the valve cover and intake manifold surfaces. At high engine temperatures this creates a fire risk as fuel contacts hot exhaust components. The problem is progressive; a weep at idle can become a drip at highway speeds as the O-rings soften under heat.
