Nissan Navara: D40 chassis frame corrosion (mainly early Spanish-built 2005 to 2008 Navaras)
D40 chassis frame corrosion (mainly early Spanish-built 2005 to 2008 Navaras) is a common body & rust fault on the Nissan Navara on the 2005–2008 cars, and we rate it critical. Putting it right costs $1,800 to $5,000 at New Zealand independent workshop rates. Below is what goes wrong, the symptoms to notice on a test drive, where to look, and what to ask the seller before you hand over any money. It is one of 45 documented faults on the Nissan Navara.

What goes wrong
The chassis frame on early D40 Navaras can corrode from the inside out, as road salt, mud and water get in through seams and the steel rusts from within. Corrosion has been reported mainly in the middle of the chassis near where the cab meets the tray, and at the suspension mounts, and in bad cases the frame rail can crack. Nissan acknowledged chassis corrosion on a small number of D40s sold in Europe from 2005 to 2008 and offered inspections, repairs or buy-backs; Nissan Australia said it had no reported Australian cases, and there is no recall in Australia or NZ.
What you would notice
- Visible rust bubbling or splitting on rear chassis crossmember
- Creaking or popping from rear end when driving over bumps
- Rear leaf spring hanger visibly cracked or separated from frame
- Vehicle sits unevenly at rear
- Structural distortion or deformation visible underneath rear tray
How to check it
Where to look. Rear chassis crossmember, specifically at the leaf spring front and rear hanger mounting points on both frame rails
Use a screwdriver or probe to tap and prod the metal — soft or hollow spots indicate internal rust. Examine the full length of both rear frame rails with a torch for longitudinal cracks emanating from the hanger welds. Check for any repair plates or welded patches from a prior rectification. If a workshop inspection is possible: Lift the vehicle and inspect the rear crossmember and the frame rail directly at both leaf spring hanger weld joints.
What it costs to put right
$1,800 to $5,000 at New Zealand independent workshop rates. That is for this job on its own, not for the car.
Ask the seller
- “Has this vehicle been subject to the Australian compulsory recall for rear crossmember rust and if so, can you provide the Nissan rectification certificate?”
- “Has the rear chassis or crossmember been welded or plated at any point?”
- “Has the vehicle been operated in a coastal, high-salt, or heavy off-road environment?”
- “Has the underside ever been professionally rust-proofed or treated?”

What it does not tell you is whether THIS car has been looked after: its odometer history and whether the reading has ever gone backwards, whether there is still money owing on it, whether it has been reported stolen, how many owners it has had and what it is really worth today. Nissan Navara buyer questions
Is d40 chassis frame corrosion (mainly early spanish-built 2005 to 2008 navaras) serious on a Nissan Navara?
We rate it critical and common on the Nissan Navara. The chassis frame on early D40 Navaras can corrode from the inside out, as road salt, mud and water get in through seams and the steel rusts from within. Which Nissan Navara years are affected?
Our research records this fault on the 2005–2008 Nissan Navara. Build dates move around, especially on imported cars, so treat the range as the years to look hardest at rather than a guarantee either way. The official records tell you the exact build and first registration date for the car in front of you.
How do I check for it before I buy?
