What goes wrong

Manual transmission D40 Navaras fitted with the YD25DDTi diesel engine use a dual-mass flywheel (DMF) to dampen the high torque pulse frequency of the common-rail diesel. The DMF contains internal springs and damping grease that degrade over time, particularly under towing loads, hill starts, or any driving style involving low-rpm high-load situations. As the DMF wears, its internal spring mechanism breaks down, causing the two flywheel masses to rattle against each other. A failed DMF transmits shock loads directly to the gearbox input shaft and can damage the clutch assembly simultaneously. Replacement of the DMF necessitates removal of the gearbox and transfer case, and the clutch is typically replaced at the same time. Failures commonly occur from 120,000 km onwards.

With the engine at idle and in neutral, depress the clutch and listen for the rattle to disappear — this isolates the DMF as the noise source. Test clutch take-up at very low speed on a hill to feel for judder. Ask the seller if the clutch has ever been replaced and confirm what flywheel was installed (OEM DMF or solid flywheel conversion). A solid flywheel conversion is an acceptable fix but adds drivetrain vibration.
